E46 Headlight Mounting Tab Repair
Broken headlight mounting tabs are a very common issue on BMW E46 headlights. BMW designed these mounting points to act as sacrificial components. In a minor front impact the tabs are meant to break first, allowing the headlight to move instead of transferring the force directly into the housing or surrounding body panels. This was supposed to assists with pedestrian safety regulations.
Because of this design, broken headlight tabs (“ears”) are extremely common on older E46 cars, especially when the headlights are removed for maintenance or when the vehicle is driven on rough roads.
To fix the issue replacement repair tabs can simply be screwed into the housing once the original tabs break, allowing the headlight to be securely mounted again without replacing the entire housing.
The repair can usually be completed in less than an hour using basic tools.
Tools and Materials Required
Approapriate pre facelift or facelift E46 tab repair kit
Small drill
Screwdriver
Small cutting tool or file
1. Clean the damaged area
Before installing the repair tabs, remove any remaining broken plastic from the original mounting point.
This can be done with:

a Dremel tool

side cutters
-
a small file
The goal is to create a flat mounting surface for the new repair tab.
Test fit the replacement tab several times while trimming the plastic to ensure it sits correctly.
2. Position the replacement tab
Place the new repair tab where the original tab used to be.
Repair kits are designed to use existing mounting points in the headlight housing, so no structural modifications are required.
3. Screw the tab into place
Once the tab sits correctly, drill the holes with drill bit smaller then the screw to provide more precise position where screw will be installed. Screw the provided screws through the tab into predrilled the headlight housing.
Tighten the screws carefully. Avoid over-tightening, as the screws cut threads into the plastic housing.
Repeat the same procedure for any other broken mounting points.
Tips for a Durable Repair

Always test-fit the repair tabs before drilling or screwing them in place.

Tighten screws gently to avoid stripping the plastic.

If the surrounding plastic is damaged, reinforcing the area with epoxy can improve durability.
